Saving material and energy in the production of aluminium - made possible by a digital and intelligent batch control system. By using intelligent software and process control, large quantities of primary aluminium can be replaced by recycled secondary aluminium.

The production of primary aluminium is very resource-intensive. This is why Aluminium Norf – a company in Neuss (North Rhine-Westphalia) – is increasingly relying on the use of aluminium scrap for the production of its aluminium products. The challenge: due to the different aluminium alloys the scrap is mostly highy heterogeneous in its composition. However, the alloying elements are decisive for the product properties and the quality of the newly produced aluminium alloy.
The company's aim is to reduce the use of energy-intensively produced primary aluminium as best as possible, thereby saving both resources and CO2. To succeed, the company deployed a digital batch management system.

The implemented Batch Intelligence System (BIS) enables automated scrap collection, storage as well as provision. It also allows a more precise composition of the batches that are fed to the melting furnaces. The BIS coordinates the material flows with regard to the alloying elements they contain and calculates the best possible composition of aluminium scrap and primary aluminium. The data is digitally recorded via RFID chips, analysed and used to control the production processes.
At Aluminium Norf, BIS saves around 70,000 tonnes of primary aluminium per year. In addition, it is assumed that up to 800,000 tonnes of CO2eq will be saved annually by reducing primary aluminium consumption throughout the entire production chain.

The principle can also be applied to other metal-processing industries.

The project „Ressourcenschonende Beschickung von Aluminiumschmelzöfen über ein automatisiertes Batch Intelligence System (BIS)“ was funded by the German Federal Ministry for the Environment as part of the Environmental Innovation Programme (UIP).
